One of my players has been bugging me for an Iron Golem since ... forever. His character is not an item crafter, so he can't really make his own, but there is a base price for it and I assume he could commission someone to make him one (someone he trusts to not give it two masters, bwahahaha ...).

As a special suprise for this character for being "patient", I would like to give him a Golem-like cohort at 18th level when he picks up leadership; that way it can be intelligent and I can take out a few of the golem abilities I don't want him to have (the poison cloud and immunity to magic parts mainly). His leadership score will be suitably high enough for a 16 ECL cohort, and I'd like to design a golemn-like cohort for him.

Using Savage Species, I already know that the Construct Traits and Large size will be a +2 LA (and I'm including +4 Str, and -2 Dex as part of those Construct Traits). What I'd like help with is creatin a "savage progression" style "class" to add additional abilities to this creature. I'd like the skeleton for the "class" to be the Construct HD (d10 HD, 2 skill points per level, 3/4ths BAB, no high saves), so I'm assuming quite a bit can be added in at each level (comparing it to a fighter, we have +6 Fort, +5 BAB, and 11 feats to make up for; roughly 18 feats I guess).

Any suggestions? Perhaps designed at first as a 14 HD intelligent construct?

The main reason I'd like to create a patterned class progression is so he has something to level the cohort up in as he progresses, without using an actual class (I don't want him to be able to level it up as a class, but the construct HD is weaker than fighter levels).

The Golem Manual magic item from teh Dungeon Master's guide is perfect for constructing a golem unskilled in this situation

I thought the golemn manuals were just the necessary spells?

Well,

For an Iron golem, I don't know what to tell you.

In my campaign, we had an artificer "Create" a warforged.

If he is entitled to a 16th level cohort, consider making a warforged Barbarian, with strength augmenting magical items, and lots of damage reduction enhancing feats.

It's mechanical.
It has the proper level
It can advance

In a campaign that normally doesn't have warforged, it makes an interesting curiosity, especially if other people send mercenaries after you to 'acquire' it. And see what makes it 'tick'

Of course, my ideas are probably not what you are looking, but, it is just a suggestion.

You know, something similar to that is probably going to be my best bet. I'd still like to create an adiquate "construct class" to progress a construct in. The character would appreciate a large construct more than a medium one, and I personally don't like the oddities of the "living construct" subtype. But the suggestion's appreciated, that's similar to what I'd like to do, except instead of barbarian I'd like to use a construct class.

Use the warforged charger from MM3 and give it Barbarian and/or Fighter lvls till it hits the prereqs for Warforged Juggernaut. Juggernaut takes away most of the differences between living construct and construct, he will be large size, and although he will be dumb as a rock more than likely, he will still have an int score high enough to be considered intelligent.

WF juggernaut sounds great- if you want a large creature you can slap a permenant "enlarge" spell/item on the guy.

alternately check the MM3 for the warforged charger. mine copy's elsewhere right now, but you might still slap the juggernaut class on (after appropriate other classes/advancement) and have your large-sized tin-can full of beatdown.
